Embroidery Problems Explained: Puckering, Thread Breaks, and Backing

Most embroidery defects — puckering, show-through, registration shift — trace back to one decision: choosing the wrong backing (stabilizer) for the fabric and design density. Cut-away backing suits stretch knits, tear-away suits stable wovens. Stitch density also has a real ceiling per fabric weight, which is why a physical sample on your actual fabric matters more than a digital mockup.

Why Backing Choice Matters More Than Most Buyers Realize

Backing is a stabilizing material placed behind or under the fabric during embroidery, and it exists specifically to stop the fabric from puckering or stretching under the tension of dense stitching.

Cut-away backing stays permanently attached and suits stretch or knit fabrics like hoodies and t-shirts. Tear-away backing is removed after stitching and suits stable wovens. Using tear-away on a stretchy knit is one of the most common causes of puckering that shows up weeks later, after the first wash loosens what little stability the backing provided.

Stitch Density and Why "More Detail" Isn't Always Better

Stitch density — how tightly packed the stitches are in a design — has a real ceiling on any given fabric. Push density too high on a lightweight fabric, and the sheer number of needle penetrations in a small area can distort or even tear the fabric, regardless of how good the backing is.

A logo that looks crisp in a digital mockup can be genuinely un-embroiderable at that exact detail level on certain fabrics. A factory that flags this before production, rather than attempting it and hoping for the best, is doing you a favor, not causing a delay.

What to Confirm Before Bulk Embroidery

Ask what backing type is being used for your specific fabric, and why. Request a physical embroidered sample on your actual production fabric before bulk starts — not just a digital mockup — since fabric behavior under stitching tension can't be fully judged from a screen.

If your logo has fine detail (small text, thin lines), ask directly whether the stitch density needed to render it cleanly is achievable on your chosen fabric weight, before committing to bulk.
